I would replace the shaft, this way there's no question about the location of the gears.

Ok, I got the new shaft today and it's not that one shaft is longer than the other, it's the gear that it's thicker. But the gears side is identical. the diference is on the other side. I'll post pictures next week.

What shaft did you order, did you measure it the same way we did the old one?

If you ordered the #23210-KZ4-A10 mainshaft it IS slightly longer and the gear is wider on the shaft.....either way if it differs from the shaft you have, you have the wrong one in your trans...

OK here are the pics,

Shaft ordered:



A10 on the left same length. About 179.5 mm each (sorry I don't have a caliper that long)

Gears are 1.5 mm diff and as you can see the bottom side of shaft is the same length (gears side).
But yes as CR points of measure being one gear thicker 1.5mm than the other it makes the part that goes inside the cases longer than the other.

BINGO!!!! You fixed it!!!
Did you damage any gears second time around?
Do you have the service manual for the 97 motor? The washers and snap rings need to oriented the correct way.

glad you have it figured out......maybe it's the picture angle but the shaft on the left does look ever so slightly longer Laughing but either way now you have the correct shaft...

OK Guys, I measured each case from top of bearing to bottom of ruler. Left side 57.47mm



Right side from top of bearing to bottom of ruler 42.19mm






Total= 99.66mm


23210-KZA-A10 mainshaft = 99.82

OK....just making sure here. I have a '94 transmission ("narrow" I believe) but I have '99 cases (assume these are "wide"). So....all I need to do is get the '97 main shaft and move all my gears etc. from the '94 over to the new shaft. I don't need any shimming etc. Correct?

I'd just shim my '94 transmission but I don't see anyone saying that they have done this and that it works!
